Plastic pallets: types, materials, load ratings and how to buy them
A plastic pallet is a molded or fabricated pallet made from HDPE or polypropylene. Types range from light nestable pallets (about 14–30 lb) to reinforced rackable pallets (about 35–70 lb). They are washable, ISPM 15 exempt and long-lived, cost several times more than wood, and carry three separate load ratings.

Plastic pallets are the main alternative to wood in closed-loop, hygienic and automated operations. They last for many trips, wash clean and do not need heat treatment for export. They also cost several times more than a wooden pallet, and their load ratings behave differently. This hub covers every plastic pallet type and how to choose and specify one.
What is a plastic pallet?
A plastic pallet is a pallet made from thermoplastic resin, usually HDPE (high-density polyethylene) or polypropylene, formed as one piece or a few welded or snapped-together pieces. Most are catalog products made in expensive molds, so buyers pick an existing model rather than designing one. The exception is plastic lumber pallets, which are built like wooden pallets from extruded plastic boards.
Types of plastic pallets
| Type | What defines it | Typical weight (48 × 40) | Rackable |
|---|---|---|---|
| Nestable | Legs or feet (often 9) nest into the pallet below | about 14–30 lb (6–14 kg) | No |
| Stackable | Runner or perimeter base for stacking loads on the floor | varies | Some models |
| Rackable | Runners or perimeter/cruciform base, often steel-reinforced | about 35–70 lb (16–32 kg) | Yes |
| Hygienic | Closed top and bottom, no cavities, washable | varies | Some models |
| Display (half, quarter) | 48 × 20 and 24 × 20 in retail footprints | light | No |
| Export | Thin-wall nestable, often recycled resin | about 14–25 lb (6–11 kg) | No |
| Drum / IBC | Heavy-duty with drum locating rings | heavy | Some models |
| Plastic lumber | Extruded HDPE or PVC boards, nailed or screwed | similar to wood | Depends on design |

Materials: HDPE vs PP
| Resin | Strengths | Limits |
|---|---|---|
| HDPE | Tough, impact resistant, good in freezers (one guide gives about −40 to +140 °F, −40 to +60 °C) | Less stiff at room temperature, so more deflection in racks |
| PP / PP copolymer | Stiffer, better for edge racking and higher temperatures | Homopolymer PP gets brittle in cold; freezer use needs copolymer |
| Recycled resin | Lower cost; one maker says up to 50% less than virgin | Variable properties; usually not for food contact |
| Virgin resin | Consistent; used for food and pharma contact | Higher cost |
| Fire-retardant (FR) compounds | Needed for some fire listings | Reduce strength, add cost |
Steel tubes or fiberglass inserts are molded in to control deflection and creep. Steel is roughly 30 times stiffer than PP or HDPE, which is why reinforcement makes a big difference to racking ratings.
How plastic pallets are made
The process sets the price, the minimum order and whether a custom design is realistic.
| Process | Character | Custom realistic? |
|---|---|---|
| Injection molding | Most catalog rackable and nestable pallets; tight dimensions | No: tooling needs very high volumes |
| Structural foam molding | Rigid, heavy-duty, rackable | Rarely |
| Thermoforming (single or twin sheet) | Light to heavy-duty; lower tooling cost | Yes at medium volume |
| Rotational molding | Hollow, thick-walled, durable; slow cycles | Yes at low volume |
| Compression molding | Tolerates recycled resin; export pallets | Catalog |
| Extruded profile (plastic lumber) | Built like wood from plastic boards | Yes, fully custom |
One processor says custom injection-molded pallets usually need orders exceeding 50,000 units. The plastic pallet buying guide covers process choice in detail.
How plastic pallet load ratings work
Plastic pallets are sold with three manufacturer ratings, and they are very different numbers:
| Rating | Condition | Typical range, 48 × 40 |
|---|---|---|
| Static | Uniform load on a flat floor, including the bottom pallet in a stack | often 10,000–30,000 lb (4,500–13,600 kg) |
| Dynamic | Carried on forklift tines, a pallet jack or a conveyor | about 1,000–5,000 lb (450–2,270 kg) |
| Racking | Spanning two rack beams with nothing underneath | about 1,500–4,400 lb (680–2,000 kg) |
Three cautions:
- Ratings are not comparable across vendors unless you know the test standard (ASTM D1185 or ISO 8611), the rack orientation (edge racking across the length or racking across the width) and the beam span. A racking rating applies only at the tested span.
- Plastic creeps. Its ratings are governed by stiffness and deflection over time, and they fall as temperature rises. A pallet that holds a load in a cold store may sag at 100 °F (38 °C).
- All ratings assume a uniformly distributed load. Drums, point loads and line loads need their own assessment.
See pallet load capacity and racking and deflection.
Real examples
These published catalog figures show the spread. They are examples, not recommendations:
| Model type | Static | Dynamic | Racking | Weight |
|---|---|---|---|---|
| Nestable 1200 × 800 mm, 9 feet | 2,700 kg | 1,000 kg | not rackable | 6.5–7.0 kg |
| Rackable 48 × 40 in, injection molded | 30,000 lb | 5,000 lb | 2,800 lb (edge) | 68.3 lb |
| Rackable 48 × 40 in, structural foam, 6 runners, FR | 30,000 lb | 5,000 lb | 2,200 lb (edge) | 49 lb |
| Rackable 1200 × 1000 mm, 5 steel rods | 7,500 kg | 1,500 kg | 2,000 kg | model dependent |
Compliance: fire, food and export
| Topic | What to know |
|---|---|
| Fire | Fire codes derived from the International Fire Code treat plastic pallets listed to UL 2335 or FM 4996 like wood pallets for sprinkler design. Unlisted plastic pallets can raise the commodity class, which may require more sprinkler protection. See pallet fire safety and UL 2335 |
| Food contact | "FDA-compliant" pallets use virgin resin that meets FDA food-contact regulations. Ask for a letter of compliance. See food-grade pallets |
| ISPM 15 | Exempt: plastic is not wood packaging material |
| Temperature | Each model has a published range; check freezer and hot-wash limits |
Plastic vs wood
| Plastic | Wood | |
|---|---|---|
| Price per pallet (new 48 × 40) | about $40–200 | about $10–25 |
| Life | Many trips, repairable only in some designs | Fewer trips, easy to repair |
| Hygiene | Washable, no splinters or nails | Absorbs moisture, can mould |
| Export | ISPM 15 exempt | Needs HT and marking |
| Custom size | Catalog only (except plastic lumber, roto, thermoform) | Any size |
| End of life | Regrind and recycle | Recycle, mulch, fuel |
Plastic makes sense when a pallet will make enough trips to pay back its price, or when hygiene, automation consistency or export exemption matter. See plastic vs wood and metal vs plastic.
Sizes
48 × 40 in dominates in North America. Other common plastic footprints are 48 × 48, 48 × 45, 42 × 42, 45 × 45 (export), 1200 × 800 and 1200 × 1000 mm, 800 × 600 mm, and the 48 × 20 and 24 × 20 in display sizes. Heights run about 4.5–7 in (114–178 mm). See plastic pallet sizes.
What drives the cost of a plastic pallet?
- Resin weight multiplied by resin price (virgin vs recycled, PP vs HDPE)
- Process (injection, structural foam, thermoform, roto)
- Steel or fiberglass reinforcement
- Fire-retardant compound
- Custom colour, branding (hot stamp, molded logo) and RFID tags
- Freight: bulky pallets cost a lot to ship, so nest ratio matters
- Quantity: stock models often have minimums around 50–100 pallets and lead times of 2–6 weeks
Price ranges above are indicative 2026 US figures from supplier data. Reconditioned plastic pallets typically cost 40–60% less than new.
Specifying a plastic pallet for a quote
Ask for the requirement, not only a rating:
- Footprint, maximum height, entry (2-way or 4-way)
- Type: nestable, stackable, rackable, hygienic, display, export
- Deck: open or closed; lip; anti-slip inserts
- Base: 9 feet, 3 or 6 runners, perimeter, cruciform
- Maximum load and how it is distributed (uniform, drums, point loads)
- Support: floor stack height, forklift, pallet jack, conveyor, AS/RS, and for racking the rack type, orientation and beam span
- Minimum static, dynamic and racking ratings, and the test standard
- Temperature range, outdoor or UV exposure, washdown
- Resin: HDPE, PP or no preference; virgin or recycled
- Fire rating (UL 2335 or FM 4996) and food contact letter if needed
- Colour, branding, RFID
- Reference model ("or equal"), quantity, delivery location
The rackable plastic template captures these fields; open it in the designer to state your requirements and request quotes.

Frequently asked questions
How much weight can a plastic pallet hold?
Every plastic pallet has three ratings. Static (on the floor) is the highest, often 10,000–30,000 lb for a 48 × 40 in. Dynamic (on forks) is typically 1,000–5,000 lb. Racking (spanning beams) is the lowest, about 1,500–4,400 lb, and only rackable models have one.
How much does a plastic pallet weigh?
From about 14 lb (6.5 kg) for a light nestable export pallet to about 70 lb (32 kg) for a heavy rackable one. Nestable pallets are commonly 20–30 lb and rackable pallets 35–55 lb.
How much do plastic pallets cost?
As indicative 2026 US ranges for new 48 × 40 in pallets: nestable about $40–80, stackable $60–120, rackable $80–160 and heavy-duty $100–200. Reconditioned pallets cost less.
Do plastic pallets need to be heat treated for export?
No. ISPM 15 applies only to solid wood packaging, so plastic pallets are exempt.
Are plastic pallets a fire hazard?
Unlisted plastic pallets raise the fire protection needed in a sprinklered warehouse. Pallets listed to UL 2335 or FM 4996 can be treated like wood pallets under fire codes based on the International Fire Code. Check with your fire protection engineer and local code.
Can you get a custom plastic pallet?
Rarely at normal volumes. A new injection mold typically needs orders in the tens of thousands of units. Most buyers choose a catalog model, or use rotomolded, thermoformed or plastic-lumber pallets for special sizes.
Related
- TypesRackable plastic pallet: runners, reinforcement and racking ratingsA rackable plastic pallet is designed to sit in open-beam racking with nothing underneath. It has runners (3, 5 or 6) or a perimeter or cruciform base, often with steel reinforcement. Racking ratings for 48 × 40 in models are typically about 1,500–4,400 lb, valid only at the tested span and orientation.
- TypesNestable plastic pallet: light, cheap and not for racksA nestable plastic pallet has legs or feet, usually nine, that fit into the pallet below when empty, so stacked empties take little space. It is the lightest and cheapest plastic pallet, about 14–30 lb (6–14 kg) in 48 × 40 in, with 4-way entry. It is not rackable.
- TypesStackable plastic pallet: built for floor stackingA stackable plastic pallet has a continuous bottom (runners or a perimeter frame) that spreads load onto the floor or the goods below, so loaded pallets can be block-stacked. It sits between nestable pallets (lighter, cheaper) and rackable pallets (reinforced for beams). Many are not rated for racking.
- TypesHygienic plastic pallet: closed decks for food and pharmaA hygienic plastic pallet has a closed, smooth top deck and a closed bottom, with no hollow cavities where dirt, water or bacteria can collect. It is made from virgin HDPE or PP, designed to be washed, and used in food processing, meat, dairy, bakery and pharmaceutical plants.
- ComparisonsPlastic vs wood pallets: cost, strength and when to use eachChoose wood when you need the lowest price, a custom size, easy repair or one-way shipping. Choose plastic when pallets run in a closed loop for many trips, when hygiene and washability matter, when you need consistent dimensions for automation, or to avoid ISPM 15 treatment on exports.
- GuidesPlastic pallet buying guide: styles, resins, ratings and costChoose a plastic pallet by how it is handled and stored: nestable for cheap one-way use, stackable for floor stacking, rackable for open-beam racking. Compare static, dynamic and racking ratings only when the test standard and support match. New US prices run about $40–200 (2026 estimates).
- SizesPlastic pallet sizes: standard dimensions and weightsPlastic pallets come in the same footprints as wood: 48 × 40 in dominates in North America, plus 48 × 45, 48 × 48, 42 × 42 and 45 × 45 in, and 1200 × 800, 1200 × 1000 and 1100 × 1100 mm elsewhere. Most are 5 to 6.5 in tall and weigh about 14 to 70 lb.
- ComparisonsNestable vs rackable plastic pallets: differences and when to use eachChoose a nestable plastic pallet for floor stacking, one-way export and closed loops where cheap return freight matters, since empties nest into each other. Choose a rackable plastic pallet, with runners or a perimeter base and often steel reinforcement, when loaded pallets sit on open rack beams.
